Can PTFE Be Injection Molded?

Polytetrafluoroethylene (PTFE), known for its remarkable properties such as extreme chemical resistance, low friction coefficient, and high - temperature stability, is a unique material in the polymer world. The question of whether PTFE can be injection molded is one that has intrigued manufacturers and engineers for a long time.
PTFE has a melting point around 327°C. However, its melt viscosity is extremely high, reaching up to 10¹⁰ - 10¹² Pa·s, which is significantly higher than most common thermoplastics. This high melt viscosity poses a major challenge to traditional injection molding processes. In typical injection molding of plastics like polyethylene or polypropylene, the melt viscosities are in the range of 10² - 10⁴ Pa·s.
Despite this difficulty, it is possible to injection - mold PTFE with some modifications. One approach is to use a special form of PTFE called modified PTFE or filled PTFE. By adding fillers such as glass fibers, carbon fibers, or bronze powders, the melt flow characteristics of PTFE can be improved. For example, adding 15 - 25% glass fiber by weight can reduce the melt viscosity to a more manageable level, although it may slightly affect some of the pure PTFE's properties like its extremely low friction.
When attempting to injection - mold PTFE, the processing temperature is crucial. The barrel temperature of the injection molding machine needs to be set between 370 - 420°C for unfilled PTFE. For filled PTFE, the temperature can be adjusted slightly lower, around 350 - 390°C depending on the type and amount of filler. The injection pressure also needs to be relatively high. For unfilled PTFE, injection pressures of 100 - 200 MPa may be required to force the highly viscous melt into the mold cavity. In contrast, for filled PTFE, the injection pressure can be reduced to 60 - 150 MPa.
Another factor to consider is the mold design. Since PTFE has a high coefficient of thermal expansion, which is about 10 - 12×10⁻⁵/°C (much higher than metals), the mold must be designed with sufficient draft angles, typically 2 - 3°, to ensure easy ejection of the molded part without causing deformation. The mold surface should also be highly polished to minimize the adhesion of PTFE, as it has a strong tendency to stick due to its unique surface properties.
In conclusion, while PTFE's high melt viscosity makes traditional injection molding difficult, with the use of modified materials, careful control of processing parameters, and appropriate mold design, it is indeed possible to injection - mold PTFE. This allows for the production of PTFE - based components with complex shapes that can be used in various industries, such as aerospace, chemical processing, and medical devices, taking advantage of PTFE's outstanding chemical resistance and low - friction characteristics.
